Z Profiles for Drive-In Racking: Roll Forming Lines for Maximum Efficiency

Gasparini designs and manufactures roll forming lines for the production of Z profiles and shuttle rails for drive-in and pallet shuttle racking systems. These profiles — the rails on which the shuttle wheels run — require particularly tight geometric tolerances: flatness, straightness, and the absence of torsion are critical parameters that the line must guarantee consistently.

A Roll Forming Line for Producing Z Profiles for Shuttle Rails

Not all metal profiles place the same demands on the machine that produces them. Z profiles designed for drive-in and pallet shuttle systems belong to a category of profiles that requires an even higher level of geometric control from the roll forming line.

The reason is functional: the wheels of the shuttle physically run on these profiles, moving automatically along warehouse lanes to deposit and retrieve pallets. The running surface must remain flat, straight, and free from any torsion throughout the entire profile length — which can reach up to 12,000 mm.

Production Challenges the Line Must Address

Producing a flanged Z profile known as a shuttle rail that meets the specifications required by manufacturers of drive-in systems means that the roll forming line must control and guarantee:

  • Profile flatness — the running surfaces must remain flat along the entire profile length; any waviness results in non-optimal shuttle movement.
  • Absence of torsion — even partially twisted long profiles make installation difficult and compromise shuttle movement.
  • Tight dimensional tolerances — manufacturers typically require ±0.3% on cross-sectional dimensions to ensure interchangeability between profiles from different production batches and proper assembly at height.

Integrated Processes Within the Production Line

The Gasparini line for Z profiles and shuttle rails integrates in sequence all the stages required to obtain a finished profile ready for installation, starting from the coil through to unloading of the processed part — without external reworking.

1. Roll Forming

The strip is progressively formed through the roll forming stations until the final Z section is achieved. The line is available in PRO systems — ideal for long production batches with production changeover in approximately one hour — and TWIN systems — designed for manufacturers handling a wide mix of sections with automatic changeover in approximately 10 minutes between references.

2. Inline Punching

Punching operations for fixings and shuttle guides are carried out directly inline through CNC control. Hole position, pitch, and geometry are programmable, adapting the line to the different layouts required by drive-in system manufacturers.

3. Cut-to-Length

The profile is cut to the programmed length — from 1,500 to 12,000 mm — with two available options:

  • Start-stop cutting (standard mode): maximum cutting precision
    • Flying cut (optional): cutting with the profile in motion to maximize productivity in simpler punching configurations

4. Automated Robotic Unloading

The produced profiles are automatically discharged through a robotic system, without interrupting the production cycle and without requiring manual intervention, even for maximum lengths up to 12,000 mm.

5. Industry 4.0 Integration

The line supports bidirectional data exchange with the customer’s MES system: production orders are sent directly to the machine, with automatic recording of process parameters for each production batch. This enables full material traceability and supports just-in-time production management.

Evaluate the Right Roll Forming Line for Your Production with Gasparini

Every production of Z profiles and shuttle rails has a specific mix of sections, punching patterns, and production volumes. The Gasparini engineering team analyzes your production requirements — references, tolerances, cycle times, and materials — to identify the most efficient plant configuration for your specific application.

We can help you evaluate:

  • Which system to choose between PRO and TWIN based on your product mix and production changeover frequency.
  • How to configure inline punching for the holes required by your Z profiles and shuttle rails.
  • Which cutting and unloading configuration maximizes productivity in your specific process.
  • How to integrate the line with your existing MES or ERP system.
  • How to achieve complete pallet racking production with our roll forming lines for pallet rack uprights.
